Bubble Wrap Inside or Outside? An $890 Mistake Every Packaging Buyer Should Learn From
Bubble wrap. It's two layers of plastic and a bunch of air. It should be the easiest packaging decision you make. Then someone asks, 'Should the bubbles face in or out?'—or you search 'bubble wrap inside or outside'—and suddenly nobody seems sure.
I've been on the wholesale side of the bubble wrap business for seven years. In my first year, 2018, I was sure the answer was 'bubble side out.' I put that advice on a tip sheet I gave to a customer. That advice cost about $890. Let me explain how, because this is not a trivia question. It's a total cost question.
A customer ordered 180 ceramic components from us. They wrapped each one the way my tip sheet said: bubble side facing out. Thirty-one arrived cracked. The replacement product, extra freight, and labor added up to roughly $890, plus a week of back-and-forth and one lost account. The bubble wrap itself wasn't the problem. The orientation was.
I didn't fully understand the inside/outside question until that shipment came back. Since then I've changed the way we write packing specs. In the past 18 months, our team has flagged 47 order specifications where the buyer assumed orientation didn't matter. A few of those orders were saved before they shipped. A few weren't.
I'm comparing bubble side in versus bubble side out across three dimensions: shock absorption, surface protection, and how well the wrap conforms to the product. Those three dimensions determine most of the damage—and most of the savings—you'll see in real packaging.
First, let's set terms. 'Bubble side in' means the bubbles face the product. 'Bubble side out' means the smooth film touches the product and the bubbles point away from it.
Why Orientation Is a Total Cost Question
Bubble wrap is sold by the foot, by the roll, or by the box. Orientation doesn't change the price. But orientation changes damage rate, and damage rate changes your total packaging cost.
Here's what I include when I calculate packaging cost:
- Material cost
- Labor to wrap each unit
- Expected damage rate
- Return shipping and replacement product
- Customer goodwill
A roll of bubble wrap that saves $30 can be the most expensive roll you ever buy if it adds a measurable failure rate to your shipments. I've seen this happen to customers, and I've seen it happen to me. The cheap quote is not the same as the low-cost quote.
The cheapest answer is the one that gets tested. Not the one that looks neat.
Shock Absorption: Bubble Side In Wins on Drop Impact
In most cases, bubbles should face the item. When your package hits the floor, the air pockets need to sit between the impact source and the product. With bubbles inward, the air cells press directly against the fragile surface and take the squeeze. With bubbles outward, the smooth film is against the product. The impact travels through the bubble layer, then through that flat plastic film, then into the product. That's less forgiving.
In our own pack tests—using the drop-test logic from ASTM D4169, not random guessing—the bubble-in samples consistently performed better. Same box, same weight, same drop height. Fewer failures. Not zero. Fewer.
That said, bubble side out is not useless. It just has a different job, and it does that job better than bubble side in.
Surface Protection: Bubble Side Out Wins on Finish
Here is the part that surprises buyers. If the product has a polished, painted, or coated surface, bubble side in can leave dimple marks. The round air cells press into the finish during transit, especially when the box vibrates for hundreds of miles. On glossy plastic or powder-coated metal, you can end up with a visible pattern of little circles.
In that case, bubble side out—smooth film against the product—avoids those marks. The smooth side distributes pressure evenly. The bubbles still provide some cushion, but they sit on the outside, pressing against the box wall or void fill.
So yes, bubble side out can be the right call. It's a trade-off. You're trading some impact cushioning for appearance.
Irregular Shapes: Bubble Side In Conforms Better
For anything with corners, curves, or protruding parts, bubble side in wins. The bubble layer deforms around the shape and holds the product in place. The smooth film, by contrast, acts like a flat sheet. It bridges over recesses. It leaves air gaps. Air gaps let the item shift inside the wrap, and shifting is how corners get broken.
If you're wrapping a flat sheet of glass, either orientation can work. If you're wrapping a cast-iron pump housing with a threaded port sticking out, the bubbles should be doing the hugging.
This is where I've made mistakes in my own warehouse. I used to think a neat wrap was a good wrap. Neat doesn't matter if the product slides around inside the film.
What About Bubble Mailers?
Pre-made bubble mailers follow the same logic. The bubble lining faces the contents. That's how we supply them, and it's how I write the spec for custom mailers. If you're ordering custom mailers, make sure the spec sheet says 'bubble lining inward.' Otherwise, a manufacturer might assume the side doesn't matter. It does.
How to Test Before You Commit
Here's the process I recommend to every B2B buyer before they place a large bubble wrap order:
- Pack one sample with bubble side in and one with bubble side out. Use the same carton, same tape, same void fill.
- Run a drop test following a recognized standard, such as ASTM D4169 or ISTA 3A. If you don't have a lab, use 24-inch and 36-inch drops on a hard floor, six drops per sample.
- Check for both breakage and surface marks. A package that arrives intact but ugly is still a failure.
- Calculate total cost per delivered item: material + labor + damage rate + return shipping + lost customer confidence.
When you document your test results, cite the standard the way you'd reference a lab manual: standard number, full title, issuing organization, and the year you used. What I'd Tell a Packaging Buyer Today
Start with bubble side in for most fragile products. It's the better default for impact protection and irregular shapes.
Switch to bubble side out when surface finish is the biggest risk—polished plastic, painted metal, anodized aluminum, anything that would earn a complaint if it showed a dimple pattern.
And test. One afternoon of drop testing can save you from an $890 morning of apologizing. (Yes, I'm still annoyed at myself.)
There is no single rule that works for every product. The rule that works is the one you verified with your own hands. That's what total cost thinking means: not the cheapest roll, but the fewest failures.
